Modern Threading Technology

Introduction

Application Development

If we are honest with ourselves, manufacturing engineers looking for increased productivity, spend a lot of time looking for optimizing tool set ups, choosing correct cutting tool grades for a given workpiece and finding the maximum feed and speed conditions in turning and milling Applications. They do not necessarily spend the same of time in optimizing threading operations since there is still an aura of "black box" attitudes concerning this operation.

Threading technology today has advanced in parallel with turning and milling improvements as far as tool grades and coatings, however advance in the design of inserts for threading chip control and the rapid strides in thread milling technology, give the manufacturing engineers a much wider choice for optimizing productivity.

Thread Turning

There are over 40 types of internationally accepted thread standards, some rarely used others much more popular. In addition, many countries have established variations on the international standards for their specific manufacturing requirements.

Primarily the threads are used in four categories:-

Fasting: nuts and bolts

Containing: lids of jars, gas caps, etc

Connecting: fittings and pipe couplings

Actuating: lead screws to transfer power and motion.

The ISO and UN standards are widely used in all industries, the other popular standards have more specific Applications: -

BSW Gas and water fittings

NPT- Pipe fittings

BSPT- Gas and water fittings

ACME- Moving parts

Metric buttress- Moving parts in machine tool construction

Trapeze- Moving parts

Round - Tube fittings for food and chemical industries

UNJ & MJ- Aircraft industries

API- Oil industry

A little over half of the thread forms are based on what we will call the 60º Vee geometry and only differ in such factors as the size of the tolerances and root and crest radii.

Threading versus Turning

Threading operations are much more demanding than straight forward turning operations. Cutting forces are in general higher in threading and the cutting nose radius of the insert smaller and thus weaker.

Comparing the feed rate for turning and threading, we see that in threading, the feed rate must correspond exactly to the pitch of the thread. In the case of an 8 TPI thread, the tool must travel at a feed rate of 0.125 inch/revolution. The nose radius of the threading insert is typically 0.015 ". In the case of turning, the normal feed rate is 0.012 inch/ revolution with a standard radius of 0.032 ". From this example we see that threading feed rates are typically 10 times greater than turning. Correspondingly, the cutting forces at the tip of the threading insert can be anywhere from 100 to 1000 times greater than those for straight turning operations. Thus the nose radius of a threading insert plays a vital role in threading and its dimension is strictly limited by the allowable radius at the root of the thread form as defined in the relevant standard. Unlike turning where the material can be sheared, if, in the case of threading, material is "pushed" then thread distortion will be occur.

Further, since the thread is formed by carrying out a number of passes over the length of the thread, the leadscrew of the cross slide is working excessively hard, stopping and starting, moving forwards and backwards and this factor alone results in a limitation in optimization potential.

Partial Profile versus Full Profile Inserts

Partial profile inserts, sometimes referred to as "non topping" inserts cut the thread groove without topping or cresting the thread. These inserts allow production of a wide range of threads, however the nose radius of the insert ( the most vulnerable part of the insert) must be small enough to produce the smallest pitch. The depth of thread is also affected by the small nose radius. For example for a 8 TPI thread, a partial profile insert requires a thread depth of 0.108" while the same thread with a full profile insert will be no deeper than the specified 0.81". Thus a stronger thread is produced with a full profile insert and further, up to four less passes in producing the thread.

Multi Tooth Inserts

Multi tooth inserts are designed with a number of teeth so that each one cuts deeper into the thread groove than the previous tooth. Thus the number of passes required to produce a thread can be reduced by up to 80%. The tool life of these inserts is considerably longer than single point inserts since the final tooth is only machining a half or a third of the metal removal of a given thread.

These inserts obviously can give a big push to improve productivity, however, due to the higher cutting forces they are not recommended for thin walled parts as chatter can result. The design of the workpiece should have a sufficient amount of thread relief or run out to allow all the teeth to exit the cut.

Infeed Per Pass

The depth of cut or infeed per pass is critical in threading because each successive pass engages a larger portion of the cutting edge than the preceding pass. If a constant infeed per pass is defined, forces and metal removal rates increase dramatically on each pass.

Producing a 60º thread form using a constant 0.010" infeed per pass will result in the second pass removing three times the amount of metal as the first pass. For each succeeding pass the amount of metal removed grows exponentially. Thus the pressure on the nose radius increases accordingly. The depth of cut should reduced on each pass in order to achieve more realistic cutting forces.

Infeed Methods

a) Radial - not recommended for general use

Whilst, controversially, this method is probably the most common method of producing threads, it is the least recommended. Since the tool is fed radially (perpendicularly to the workpiece centerline) metal is removed from both sides of the thread flanks, giving a V shaped chip. This form of chip is difficult to break this chip flow can be a problem. Further, since both sides of the insert nose are subject to high heat and pressure, tool life will generally be shorter than other infeed methods.

b) Flank Infeed - generally not recommended

In this method of infeed, the chip formed is similar to that produced in conventional turning and is easier to form and guide away from the cutting edge, providing better heat dissipation. With this infeed however, the direction of infeed is parallel to one of the thread flanks (30º ) and the trailing edge of the insert does not cut only rubs along the flank causing burnishing of the thread resulting in poor surface finish and maybe,chatter.

c) Modified Flank Infeed - highly recommended

This method is similar to the flank infeed except that the infeed angle is somewhat less than the 30º. This gives the advantages of the flank infeed method while eliminating the problems of the training edge of the insert. A 29½º infeed angle will normally produce the best results but in practice an infeed angle of between 25º and 29½º are generally acceptable.

d) Alternating Flank Infeed - not recommended

This method utilizes both flanks of the insert to form the thread and gives longer tool life since both sides of the insert nose are used. In reality, this method can result in chip flow problems, which can affect surface finish and tool life. This method is usually used for very large pitches and such forms as ACME, TRAPEZE etc.

Clearance Angle Compensation

The ability to precisely tilt the insert in the direction of cut by changing the helix angle is probably one of the most powerful features of the laydown system.

This feature gives a higher quality thread because the insert will not rub against the flank of then thread form and also give a longer tool life since the cutting forces are evenly distributed over the full length of the cutting edge.

In the diagram above, the cutting edge of the insert on the left is parallel to the centerline of the workpiece. Note that the clearance angles under the leading edge and the trailing edge of the insert are not equal. In the case of many thread forms, particularly coarser pitches, this inequality can cause the flank to rub against the side of then insert.

With the laydown anvil system, (a helix angle chart appears in most catalogs allowing ease of choice of the correct shim to be used for the Application under consideration) the proper anvil will tilt the cutting edge of the insert (in the direction of feed) in a plane perpendicular to the helix angle of the thread. The clearance angles beneath the insert's leading and trailing edges will be equivalent. This ensures that the insert will rub on the thread flanks and edge wear will develop uniformly.

Thread Tolerances

Most manufacturers specify the thread tolerance for which their inserts will be suitable and it is important for the manufacturing engineers to take note of this.

Although inserts can be produced which are suitable for other tolerance defined threads, it usually necessary to contact a manufacturer to have these tools manufactured by special order.

Miniaturization

The success of the laydown system has resulted in manufacturers looking for similar Applications in smaller and smaller bore diameters.

The laydown system typically will allow threads to be formed in bores down to ½" diameter. For smaller diameters down to approximately 0.3" diameter, interchangeable inserts with 2 or 3 edges are available

Mini threading laydown inserts offer many advantages over traditional machining of small bores. The quality of the thread formed is usually higher, the insert design allows chips to flow out of the bore with little damage to the thread and being indexable the tooling investment for machining a considerably lower.

This tooling is usually available in a range of carbides and coatings giving the manufacturing engineer the flexibility to chose an optimum set of conditions.

The carbide used in these applications permit machining at lower surface speeds than is normally associated with threading. This is more the result of machine tool limitations than the capability of the tooling.

For bores even smaller than 0.3" the micro range of tooling offers a complete package of machining in addition to threading. This includes turning, copying, chamfering and both radial and axial grooving.

Those Special Needs

In spite of the large range of tooling available for seemingly unending applications, there is always that "special" problem for which standard tooling does not provide the answer.

In one of these cases, a manufacturer had a problem producing tens of thousands of brass fittings using a Schutte 6 spindle machine. There were two threads to be formed on the component and the previous method of manufacture produced each thread one at a time. Thus a more efficient method was required and the company turned to its tooling supplier.

The supplier came up with an innovative solution - using two thread milling inserts on a special holder enabling the machining of both threads at the same time. The inserts were used in the style of multi tooth thread turning inserts. The customer successfully threaded over 70,000 components without changing the inserts!! As well as saving inventory costs over the previous method, a considerable productivity saving was also achieved.

Thread Milling

The principle of the screw was invented in the third century BC by Archimedes. Industrial production of screw threads began after 1850 utilizing lathe technology. Over a hundred years later in the late 20th century, threading production by milling was developed.

Without screws the Industrial Revolution would not have taken place. Without thread milling technology, efficient means of production would have been just a dream.

The advent of 3-axis CNC milling machines with helical interpolation opened the door to thread milling technology. Helical interpolation is the simultaneous movement of the tool in the chuck in the "X", "Y" and in the "Z" axis perpendicular the "X" and "Y" plane.

Thread milling is a system based on indexable multi tooth inserts. The cutter rotates on its own axis and at the same time moves along a helical path. The inserts are precision ground so that each tooth is within the specification of the thread form required and forms one pitch of the thread. At the end of a single revolution each tooth has completed the forming of one pitch which combine together to give the thread over the length of the insert.

Advantages

There are numerous practical advantages of this technique of forming threads, each giving cost savings and higher output levels.

- enables machining of large workpieces not mountable on a lathe

- non symmetrical parts easily machined

- all operations can be completed in a single clamping set up

- threading of large diameter threads require considerably less power than taps

- no upper limit to diameters, external or internal

- short chips for easy control

- blind holes do not require a thread relief groove

- a single toolholder can be used for both internal and external threads

- one insert can be used for both right hand and left hand threads

- major reduction in tool inventory costs as a small range of tooling covers a wide range of applications

- interchangeable inserts

- suitable for machining hard materials

- high quality surface finish

- the CNC program can be correct for diameter and length during production

-interrupted cuts machined without any special conditions

- one insert is suitable for a wide range of workpiece material

- short machining time due to high speeds and rapid feed rates

- low cutting forces allowing machining of components with thin walls

With such an outstanding list of advantages, it is quite clear why this technology is growing at such a rapid rate.

Infeed Methods

How does the thread milling cutter enter and exit the workpiece?

Tangential arc approach - the best method!

With this method, the tool enters and exits the workpiece smoothly. No marks are left on the workpiece and there is no vibration, even with harder materials.

Although it requires slightly more complex programming than the radial approach (see below), this is the method recommended for machining the highest quality threads.

1-2: rapid approach

2-3: tool entry along tangential arc, with simultaneous feed along z-axis

3-4: helical movement during one full orbit (360°)

4-5: tool exit along tangential arc, with continuing feed along z-axis

5-6: rapid return

Radial Approach

This is the simplest method. There are two characteristics worth noting about the radial approach:

· a small vertical mark may be left at the entry (and exit) point. This is of no significance to the thread itself.

· when using this method with very hard materials, the tool may have a tendency to vibrate as it approaches the full cutting depth.

Note: Radial feed during entry to the full profile depth should only be 1/3 of the subsequent circular feed !

1-2: radial entry

2-3: helical movement during one full orbit (360°)

3-4: radial exit

Coarse Pitch Threading

Coarse pitch threads are defined as a result of the combination of a small thread diameter and relatively large pitches. Since contrary to thread turning, the thread milling operation does not produce an exact copy of the profile of the insert. This fact can cause profile distortion particularly when machining internal threads.

The distortion can be caused as a result of one or more of the following parameters; thread diameter, tool diameter, pitch and profile angle. It is always necessary to refer to the manufacturers recommendations in this regard.

CNC Program Generator

In order to avoid programming errors, manufacturers provide software to make the job easier. Whilst one can learn the techniques, it is rather like the now defunct slide rule which was overtaken by the pocket calculators.

Summary.

The information in this article merely touches the surface of two of the more popular threading techniques. Coating technology, chip breaker designs, sintered inserts and sintered chip breakers all provide the opportunity for better production rates.

Volvo Embraces New Technology

Recently car dealers have started to embrace new technology to engage with consumers, we see many more car dealers and manufacturers on social media sites like Facebook and Twitter these days. Many manufacturers have also moved their focus from traditional marketing channels like TV advertising and put that into online marketing.

Not to be left behind, Volvo has launched a new app for the iPhone and iPad, at the moment it is centred on the new Volvo S60. Key features in the app include the ability to style a Volvo S60, watch videos, read news, find a Volvo dealer and order a test drive. Volvo plans to launch more of these apps so this S60 app is the first of many to come.

David Holecek who is responsible for Volvo Cars' digital strategy said, "Many customers use mobile phones and Internet tablets to search for information. Now we're simply ensuring that we are where our customers are, opening a window into the company. If you turn the phone, the image viewed moves too, creating the impression that you're actually sitting inside the car."

These apps can be used not just to engage with customers, if used properly they can also be used to bring customers into dealerships. The current Volvo app uses geo location tagging to direct the user to the nearest Volvo dealership.

All Volvo apps will be free to download from the Apple app store, Volvo has already planned to create an iPad app containing Volvo Cars' customer magazine. This magazine app will provide access to some of the traditional magazine's content such as Volvo C70 offers in Chelmsford along with a variety of bonus functions such as extra graphic image and film material.

For years the world speculated whether or not Apple Inc. was going to release a tablet computer. Rumors ran rampant if even Apple was developing a product like that or not. Then in April 2010, Apple shocked the world with the release of the revolutionary device. The Apple iPad introduces a brand new way of doing things on a tablet computer, instead of a traditional stylus, the iPad is completely controlled by a users finger. The question is whether this product is worth the wait, or just another hyped up piece of technology people say we should buy? Let me tell you my friends, this is the real deal!

What makes the iPad revolutionary is the multi-touch interface it has built in. Everyone knows good and well how to use their hands and thats all the prior knowledge you will need in order to manipulate the device. Apple took the software platform they perfected touchscreen interface with from the iPhone, and up scaled it to the iPad. The tablet looks amazing with a very sleek and simple design. The screen takes up just about all of the front besides the Home button, and the back seems to be crafted well out of aluminum. The device weighs in at about 1.5lbs and does not feel cheap at all, a staple in Apple production, it feels durable, but at the same time light enough to carry at any angle. The screen though is the main focal point of the iPad coming in a beautiful 9.7 inch LED back lit IPS. The colors are vibrant and very pleasing to the eyes. Apple has toted this device as an E-book killer. Meaning once you read a book on the iPad, you will not want to do it any where else. And by all means its very true, you can adjust the brightness on the fly depending on your personal preference and the text shows up well on the big screen.

Through the years, visionaries and dreamers alike have wondered what their future may hold. Some seek out fortune tellers, tarot card readers, and mediums to guide them on their path for future success. However, those methods won't work for small or mid-sized business decision makers. When it comes to technology, it's especially important for the SMB community to make the right choices. Unlike larger enterprises, SMB organizations are unable to spend significant amounts of time and money on a "proof of concept," a practice that partially deploys a new system or series of technologies to just a small corner of the business. For an SMB with a limited budget, a proof of concept is not bottom-line friendly. Solutions need to be practical, easy to implement, and have an immediate impact on how the organization operates. SMB organizations are increasingly looking at services in the public cloud, private cloud, or hybrid of both to offset the costs of their core network. Requiring equipment like servers, firewalls, switches, routers, client end points, voice Applications, and security can quickly deplete a small budget. The upside is that a cloud-based network infrastructure can provide a shelter from these large up-front investments. Doesn't it make sense to segment some or the entire portion of your business network to an outside provider that lives and breathes technology every day? In doing so you free yourself and your staff to focus on expanding the organization, not to mention the side benefit of turning you capital expenses into monthly operating expenses. Kineo, an Educational Technology

At the Florida Educational Technology Conference a new educational device was showcased, the Kineo. This device's main objective is for school use. It is run off the operating system, Android, which was created by Google. A lot of their technology mirrors that of Apple, but with a more lax system. Apple is completely confined to having things the way they want it. With Android operating systems, Google wants users to be able to change the devices and personalize them so they fit the customer's lifestyle. They have open sourcing enables other third party information to be shared so the user can customize their devices. Unlike the iPad, this is locked to Apples standards. With this Android device, the Kineo, they can block out any content that is not educational. This is of great benefit to schools and teachers because it takes out the worry of what the kids could be downloading or looking at with an iPad, iPhone Application store is relatively conservative, as every app has to be approved by Apple and there is no x-rated content. They have a selection of applications that state when you purchase or download an app that you must be seventeen years of age or older to download the particular application, but that warming is a simple yes or no and then it continues to download. These applications are rated seventeen or older mainly because of violence, because of a shooting game, or a dating application, such as eHarmony. So it's not really the inappropriate content that the schools are fearing, it's the distraction that these devices could cause.

With the Kineo, because it has the option of only allowing certain information to be shown this is a great advantage for schools because the students will be able to learn much more easily without the distractions of all the "cool" applications they could be downloading. Schools are always looking for new technology and new educational devices that will help their students to understand their subjects better and help them to do better on tests. It's very important for school ratings for the students to score well on their standardized test, that's why schools are always investing on new inventions and new educational technology. Since the time is changing and students are starting to relate more to technology than lectures than anything else, it's important for schools to keep their technology updates. If a school doesn't have the up to date equipment and is still relying on chalkboards to do their lectures, parents won't want to send their kids to that school.

When Is It Too Late for a Science and Technology Course?

Science and Technology surround us wherever we go and whatever we do. From the way we communicate to the way we entertain ourselves, we all interact with it on a daily if not hourly basis. But, if you're not already in the industry and didn't grow up with an iPod or get an HTC for your 10th birthday, is it still possible to take a course in science or technology? Or have you simply missed the hi-tech boat?

Many people start studying at University directly after high school without a real idea of what they want to do with the rest of their lives, alternatively they start working immediately and get caught in the cycle of earning an income to meet expenses very early on in life. Either way, many people reach a point in their late twenties or early thirties, where after ten years of hard work they feel they have achieved what they wanted in their selected field of study or work and start craving a new challenge. And it doesn't get much newer of much more challenging than the ever evolving field of science and technology courses.

To clarify, the field of science and technology is as broad and as all encompassing as the field of 'art'. Except, instead of paintbrushes dueling it out with HDTV, science and technology courses more often go hand in hand. 5. Could I afford to invest in re-skilling full time?

Doing a quick budget or a 'life audit', where you break down how you spend your week on average hour by hour, will help you to decide whether you have the monetary or timing capacity to invest in a career change. But investing in a course in science and technology requires serious commitment and capacity and motivation are not one in the same.

Do as much research as you can into the science or technology course that you want to pursue and see if you can find someone in that field who can answer some of your questions. Better yet, ask them to allow you to shadow them for a day. Studies show that it takes at least 10 000 hours to become an expert at anything, so realise that you will need time to become proficient in your new career and above all, remember that it's never too late to learn anything.

iPhone - "No-Worries" Technology For Travelers

What are we worried about nowadays when we leave home and go explore the world? Do we really go to explore the world?

Not really. Yes, there are still people, who look for deserted places, but let's be honest: usually when we speak about traveling we actually mean that we're going to spend quality time in a distant and often unfamiliar place. Be it nature, foreign country or countryside, exotic places of the Far East or African safari, comfort is the keyword. We are tired of everyday routine, hard work, obligations... and want some peace of mind... and body. We don't want to worry, we want to enjoy our time... just for one or two precious weeks a year we've got.

How Technology Advanced the Way We Write

From the dawn of human evolution, writing has come a very long way. Whether it was etchings on stone, ink on scrolls, or bytes on a word processor file, humans always found ingenious ways of communicating. And although the medium used may have been different for each era, the principle of communication and that idea of getting a message across remained the same. Today however, technology has helped us get the message across more easily and accurately than our ancestors did. Simple tools like autocomplete, autocorrect, and spelling and grammar check have made writing for today's humans more hassle and error free.

The autocomplete feature is prevalent in many Applications. Web browsers, word processors, integrated Development environments, and search engines all employ some type of autocompletion functionality. The feature basically predicts what the user is intending to type before he/she has actually finished typing it. It uses the currently keyed in characters and calculates the most suitable word to display.

Developing code has also gotten faster with the advent of autocompletion. A coder can simply start typing and prompt an autocomplete using a keyboard shortcut combination. The function either completes the code or presents the user with a list of possible candidates from which the user can select. Search engines offer a similar function where the list is ordered based on how frequently the word or words have been searched.

Autocorrect Function

This feature is similar to the autocomplete feature in that it helps the user finish typing a word quicker. The main difference is it attempts to fix mistakes caused by typographical errors by replacing the typed word with the correct one. The word used for replacement is determined by the vicinity of the keys typed and a dictionary of words matching the sequence. The iPhone uses this feature to speed up typing text messages. For example, say the user typed in "gwkku", autocorrect will see that 'g' is next to 'h', 'w' is next to e, 'k' is next to 'l', and 'u' is next to 'o', thereby deducing that the user was supposed to write "hello" instead, and replace the erroneous word.

Spell and Grammar Check Function

Our writing is also commonly supplemented with a spell checker and grammar checker. Word processors and email clients use this feature to make sure the user writes legibly and error-free. Spelling errors are usually underlined and have an associated right-click context menu listing suitable replacement suggestions. Similarly, the grammar checker underlines phrases that do not have correct sentence structure and suggests possible replacement phrases in a right-click context menu.

Technology Used in 3D Displays

Television technology has come a long way from the bulky CRT-based displays. Today, televisions have sleek and thin designs, flaunting rich colors through liquid crystals. The latest Development in LCD displays is 3D screens, which are being hailed as the next generation experience. Earlier, you needed to use special goggles for seeing the 3D effect. But with the latest 3D display technology, glasses are no longer necessary. 3D LCD displays show vivid images without the need for glasses. A number of technologies are used to create 3D displays. Autostereoscopy

Autostereoscopy is one of the most common technologies used in 3D LCD displays and television sets. Autostereoscopic displays provide the perception of depth without requiring the use of specialized headgear. This technology has long been used in research environments, but has now been adapted to LCD displays.

In this technology, the switching liquid crystal is controlled to create a parallax barrier and separate the light into two different images. This results in the left and right eyes seeing different images, creating a sense of depth as opposed to a 2D display where the same image is seen by both the eyes. Stereoscopic technologies can show separate images to the eyes but generally involve the use of glasses.

Holography

Another important technology is computer generated holography. This technology uses both horizontal and vertical parallax to create various viewing angles and a light field that is similar to that of the original picture or scene. The effect created is that of looking at a scene through a window.

But this technology is limited by the fact that a great deal of calculation and detailing is required to create a scene identical to the original. As a result, while holographic equipment is produced commercially by a select few, its Applications outside of the laboratory are restricted as of now.

Volumetric displays

Volumetric displays can also be successfully used to create 3D effect. Such displays use 'voxels' instead of 'pixels', and utilize a physical mechanism to display points of light inside a given volume. Volumetric displays can include rotating panel displays in which a panel rotates and sweeps out a particular volume. You may also find multiple display planes stacked one above the other.

Lenticular lenses

An arrangement of lenticular lenses can also be used to create 3D displays. Such an arrangement uses a columnar array of cylindrical lenses in which refraction determines the view width.

Most of these technologies are in the nascent phase stages. Each technology comes with its own set of disadvantages, like excessive calculation, problem of a viewer's location, and other issues. Nonetheless, it is expected that 3D displays will evolve into more user-friendly, cheaper and less cumbersome forms.
